What are hat boxes?
Hat boxes are round rigid boxes made from a rolled board tube with a fitted lid. The diameter is set by the brim and the height by the crown, so the hat sits without touching the walls. Many have a cord or ribbon handle so the box can be carried home.
A round lid slides off a rigid tube or drum. A gentle draw as the lid slides off.

How hat boxes are put together
A round lid slides off a rigid tube or drum. Each one is built from five parts:
- Round lid
- Printed wrap
- Rolled board tube
- Insert or base disc
- Lid fit on the tube
What is a hat box today?
The round hat box has been around for well over a century, and the shape has barely changed. A tall drum with a lid keeps a brim from being bent and a crown from being crushed.
Ours is a rolled greyboard tube with a base disc and a lid that slides over the top. The wrap covers the outside, and a contrast paper lines the inside.
Today they are bought as much for the look as for the hat. Our round rigid tube boxes are the same construction in smaller, taller sizes.
Who uses custom hat boxes?
The drum shape suits more than hats. Two of our photos show boxes used as gifts, with a foil message on the front and a ribbon bow on top.
- Milliners selling occasion hats and fascinators for weddings and race days
- Hat shops boxing felt hats and panamas at the till
- Bridal boutiques sending headpieces home safely
- Florists and gift shops using nested drums for flowers and hampers
- Brands selling a round gift set, from candles to cosmetics, in a classic shape
How does a round hat box open?
The lid is a short drum that slides over the top of the tube. You lift it straight up, and there is a gentle draw as the air comes in.
The lid depth is usually 40 to 60 mm on a hat box. That gives enough grip for the box to be carried by the lid if someone forgets the handle.
In our blue sample, a gold foil rim runs round the lid edge and the base, and a white ribbon is tied across the top. The ribbon is decorative, but it also stops the lid lifting in a bag.
Because the tube is round, the lid can go on at any angle. There is no front or back to line up, which makes hat boxes quick to close in a busy shop.
What size hat box do I need?
Measure the hat across the widest part of the brim, then the height from the table to the top of the crown. Add 20 mm to the width and 15 mm to the height.
Brims are not always round. A boater is close to a circle, but an occasion hat may be oval or swept up on one side. Give us the longest width.
Fascinators need height rather than width, because of feathers or veiling. The worked examples in sizing a rigid box in millimetres follow the same steps.
Can hat boxes come as a nested set?
Yes. Our floral photo shows three drums in a pink rose print with gold rims, each a size smaller than the last. They stack inside each other for storage and look good stepped on a shelf.
Nested sets are popular with gift shops and florists. Each box is quoted at its own size, and they share one design.
| Set | Typical diameters | Common use |
|---|---|---|
| Pair | about 250 and 300 mm | Hat and matching accessory |
| Three | about 200, 250 and 300 mm | Shop display and gift sets |
| Four | about 180, 230, 280 and 330 mm | Florists and window displays |
Florists also use our flower boxes in round drums, which are cut taller for stems.
What about a flat hat box for a boater?
One of our photos shows a different build: a flat grey box that opens out, with a white card post in the centre. A straw boater rests on the post, so the brim never touches the base.
This suits hats with stiff, flat brims that should not rest on their edge. Tell us if you prefer this style, and we will quote it as a special build.
For most felt and occasion hats, the round drum is simpler and easier to carry.
Which inserts protect the brim and crown?
Most hats travel on a bed of tissue. For costly or delicate pieces, a fitted insert does more.
How each support is cut is covered in inserts for rigid boxes compared.
- A card crown post that holds the hat up off the base
- A ring of card that supports the brim round its edge
- A foam pad with a shallow dip for a fascinator band
- A lid lining pad that stops feathers touching the top
How are hat boxes wrapped and finished?
The tube takes the wrap in one long strip, so patterns run all the way round. Florals, stripes and solid colours all suit the shape.
Our black sample uses a ribbed, textured paper with a gold foil frame and a short message. A twisted black cord runs through two holes in the walls as a handle.
Any laminate (soft touch, matt or gloss) can be added as an option, along with foil, embossing, debossing or spot UV. Foil rims round the lid and base are a classic hat box detail. Our finishes for wrapped rigid boxes guide covers how foil wraps a curve.
Can you post a hat in a hat box?
Yes, inside an outer carton. Hat boxes come to you fully formed with lids fitted, so you only add the hat and tissue.
Choose a square outer carton a little larger than the drum, and fill the four corners with packing. Keep the box upright so the crown stays on top.
Hats that are sold in a shop rarely need an outer carton. The customer carries the box by its cord, so the handle and lid fit matter more than packing. Tell us roughly what the hat weighs, and we place the cord holes and choose the board so the handle holds.
Common hat box mistakes to avoid
Hat boxes look simple, but brims and trims catch people out. These are the errors we see on first briefs.
- Measuring the crown but not the brim width
- Forgetting the height of feathers, flowers or veiling
- Choosing a shallow lid on a tall box that will be carried
- Adding a cord handle without saying how heavy the hat is
- Ordering one size for a range of hats with very different brims
How do I order custom hat boxes?
Your quote comes in writing, as every order does, priced on the diameter, height and wrap.
Start a brief on our round hat box quote form with the brim and crown sizes.
- Measure the widest brim and the tallest crown you sell.
- Pick a single size or a nested set.
- Choose the wrap, any foil rims and a handle or ribbon.
- Approve the free proof from our designers.
- Production takes 4–6 business days after approval.
- The drums travel to you free, tracked, within 2–3 business days.
Hat Boxes: questions
How wide should a hat box be?
About 20 mm wider than the brim at its widest point, so the edge does not touch the wall.
Can a hat box have a carry handle?
Yes. A twisted cord or ribbon handle can be threaded through the walls as an option.
Will the lid fall off when I carry the box?
The lid fits by friction and holds for normal carrying. A ribbon tie over the top adds extra hold.
Can I order hat boxes in three nesting sizes?
Yes. Each size is quoted separately and they share one design, so they stack inside each other.
Do hat boxes suit fascinators?
Yes. Fascinators need height more than width, so we make a taller, narrower drum.
Can the inside of a hat box be printed?
Yes. A contrast lining paper or a printed pattern inside is available on request.
Are hat boxes only for hats?
No. Many are used for flowers, gift sets, candles and keepsakes because of the round shape.
Can a hat box be oval instead of round?
Ask us with your sizes. Round is standard, and we will tell you if an oval build suits your hat.
Will a felt hat lose its shape in the box?
Not if the box is sized properly. A crown post or brim ring helps keep the shape for long storage.
Can hat boxes come flat-packed?
No. The rolled tube is made up, so hat boxes arrive with their lids on.
What gold detail is used on the hat box rims?
Foil blocking on the wrap, applied round the lid edge and the base. It is offered as an option.
Can I talk through a hat box before quoting?
Yes. Call, email or message us on WhatsApp through our contact page for hat box questions.
